Maintenance and Operating Instructions

Compressor Control

1. Introduction:
The control consists of the following function blocks:

§ microprocessor logic (with EEPROM memory for data storage) for all
control, monitoring and display functions;
§ key panel with 6 keys for switching the compressor on and off and for entering setpoints and limit
values;
§ customer-specific LCD display for showing the current actual/setpoint values and the operating
condition, as well as malfunctions/warnings;
§ analog editing of network pressure, compressor temperature and oil temperature;
§ digital inputs/outputs for controlling a compressor

2. Hardware description:

2.1 Microprocessor logic:


§ 16-bit microcontroller with watchdog,
§ power failure detection (> 30 ms),
§ 128 kb flash EPROM,
§ 256 byte EEPROM (for data storage),
§ 32 kb RAM,

2.2 Keyboard:
§ coated keyboard with pressure point,
§ 6 keys (optional: up to 10 keys),
§ customer-specific design

2.3 Display:
LCD with ca. 55 mm x 45 mm display area:
§ 7-segm.A => 3-character 7-segment display;
§ 7-segm.B => 1½-character 7-segment display;
§ 7-segm.C => 5-character 7-segment display;
§ units using symbols: oC, oC, K, bar, psi and MPa;
§ additional symbols for: malfunction, warning, motor, solenoid valve,
§ heater, ventilator, remote control, restart, automatic (operating mode);

2 LEDs (green and red);

2.4 Analog inputs:


galvanically separated;
generator voltage 18 V DC;
1 input 4 - 20 mA (= 0 - 16 bar / resistance 200 Ohm), 10-bit resolution;
2 inputs for KTY temperature sensor (measuring current 1 mA), 10-bit resolution;

2.5 Digital inputs:


galvanically separated;
generator voltages 12 V DC and 24 V DC;
6 normal digital inputs, 24 V DC, 10mA;
2 inputs for PTC temperature sensor, 12 V DC;
can also be used as normal digital inputs
2.6 Digital outputs:
5 relay outputs, make-contact with shared connection, 250 V AC 6 A,
including one output with varistor for solenoid valve connection,
Load capacity of shared connection: 250 V AC 6 A
1 relay output, changeover contact, 250 V AC, 6 A;

2.7 Networking (optional)


RS-232 or RS-485 interface

2.8 Power supply, terminals, housing


Power supply 10 V AC (5 VA) and 18 V AC (5 VA), +/- 10 %, 50/60 Hz;
connections via Phoenix plug-screw terminals (type MSTBVA for relay outputs,
Type Mini-Combicon for remaining connections);
Compact housing with front plate 240 mm x 120 mm, housing depth 35 mm,
Attachment to instrument panel via four 3 mm threaded bolts;

CAUTION: If an RS485 module is inserted, the 2 dip switches must


first be switched to "OFF"; these switches are located near

3. Software description:

3.1 Key assignment:


If a key is assigned more than once, the subsequent position is selected each time the key is
pressed.

The values that are called up using the "INFO" key can be modified only if CODE 0011 has been
entered beforehand! Without this code, these values can only be displayed!
3.2 Other parameter entries:

3.2.1 Operating mode: (also see: Section 3.5.2)

3.2.2 Automatic restart after power failure: (also see: Section 3.5.10)

CAUTION:
If code 0008 was used to define input I02.6 as message [GLW OK] and if this signal (I02.6=0) is not
present, GLW operation is automatically switched off and operation continues with the local pressure
sensor (until I02.6=1 again!)
If GLW operation has been activated, this is indicated by the static symbol "Remote" on the LCD.
During GLW operation, the local pressure sensor is used only for monitoring the safety pressure
(P_ZUL)!!!

3.2.5 Editing the setpoint values for the maintenance intervals:

a) Air filter:

Using the arrow keys, the corresponding setpoint value can be selected in steps of 500 and then
transferred using the ENTER key (range: 0 - 20,000 h).

If a setpoint value is transferred using the ENTER key, the corresponding interval (remaining time) is
also restarted with the setpoint value.
3.2.6 Idling and standstill time, star/delta delay (start-up):

Using the arrow keys, the corresponding setpoint value can be set and then transferred using the
ENTER key.

3.2.7 Correction value for pressure measurement:

The arrow keys can now be used to enter a value between -0.5 and +0.5.

Using this value, the slope of the pressure characteristic curve is changed so that small deviations in
the pressure sensors can be compensated. [ current pressure value = measured value x Pmax /
(Pmax – Pcorrected) ]

Examples: Pmax = 10.0 bar


a) Pcorrected = +0.3 .... . P = Pmeasured x 10.0 / (10.0 - (+0.3)) = Pmeasured x 1.03
b) Pcorrected = -0.3 .... P = Pmeasured x 10.0 / (10.0 - (-0.3)) = Pmeasured x 0.97

3.2.8 Auxiliary heater: Switch-off temperature:

This temperature is used to switch on/off the auxiliary heater only when the compressor is in
operation. (also see Section 3.5.7)

3.2.9 Locking/releasing auxiliary heater, activating ventilator:

Mode: 0 = without auxiliary heater (without ventilator!)

If the auxiliary heater is deactivated (0 or 2), the second KTY sensor is also no longer monitored for
line defects. In this case, the first KTY sensor (compressor temperature) is used to activate the relay
output for the auxiliary heater or the ventilator!!!

If the value "2" (i.e. with ventilator) was set for the parameter, the following parameters can also be
edited thereafter:

CAUTION: Note that a separate address must be set for each connected system. In addition, the
corresponding interface module (RS485) must be present in the control!
3.2.13 Malfunction memory:

a) Display malfunction memory:

If the symbol [warning triangle] is displayed, this entry is a warning/maintenance

Using the arrow keys, the 20 positions of the malfunction memory can be scrolled. Position 1
always contains the most recent malfunction!

The individual positions of the malfunction memory are stored in the EEPROM memory and are
available even after a power failure.

b) Delete malfunction memory:


Enter code 0130 => The malfunction memory is deleted.

3.2.14 Test of digital inputs/outputs:

For the output signals, the arrow keys can be used to switch the corresponding output ON (# key) or
OFF ($ key).

Pressing the ENTER key moves the process on to the next step (the outputs are always switched off
at first here).
After the last step, the basic display is shown again.

CAUTION: If individual outputs are activated in the test mode, the compressor motor may
start! ! !
3.3 Display on the LCD of the operating/display unit:

Top: - Tool = malfunction;


- 7-segment display ("7-segm.A");
- symbols for MPa, psi, bar;
Middle: - 7-segment display ("7-segm.B");
- symbols for warning/maintenance, motor,
solenoid valve, heater, ventilator;
Bottom: - 7-segment display ("7-segm.C");
- symbols for °C, °F, K, h, m, s;
- symbols for restart, automatic,
remote control;

3.3.1 3.3.1) Basic display:

7-segm.A: - current network pressure "10.2 bar"


7-segm.B: - no display (no malfunction/warning);
- number of current malfunction (if tool is displayed);
- number of current warning/maintenance (if warning triangle is displayed);
7-segm.C: - current compressor temperature " 058 °C"
- In the basic display, key # can be pressed to display the
current oil temperature (second KTY sensor).
- In the basic display, key $ can be pressed to display a
straight-sloped standstill run-after time.

3.3.2 Code entry:


In the basic display, press the 0 key ca. 3 seconds

Using the arrow keys, the corresponding code can now be entered.
The code is transferred using the ENTER key; the entry is cancelled using the 0 key.

3.4 Editing malfunctions/warnings

3.4.1 Malfunction:
The symbol "tool" flashes and the corresponding number flashes in field "7-segm.B".

If one of these malfunctions occurs, the compressor is switched off. The red LED lights up until the
malfunction has been acknowledged. Acknowledgement with the 0 key is possible only after the
cause of the malfunction has been eliminated!
Malfunction [3] can be acknowledged only by switching the power supply off/on!

3.4.2 Warning/maintenance:
The symbol "warning triangle" flashes and the corresponding number flashes in field "7-segm.B".

In the case of a warning/maintenance message, the compressor is not switched off. The red LED
flashes until the reason for the warning has been eliminated or until the corresponding maintenance
interval has been acknowledged. Normally, a malfunction/maintenance message is displayed
immediately. However, if the operator has pressed the INFO key in order to enter setpoint or limit
values, the malfunction/maintenance message is displayed only after the operator has switched back
to the basic display.

3.5 Information about the program:

3.5.1 Operating conditions:


a) the compressor is switched off:
- the green LED is off
- symbols "motor" and "solenoid valve" are off (LCD)

b) the compressor is switched on, but the current pressure is still above the switch-on pressure
(start-up safety mechanism).
- the green LED flashes
- symbols "motor" and "solenoid valve" are off

c) the compressor has been switched on, but the compressor temperature is still below +1 °C
- the green LED flashes
- symbols "motor" and "solenoid valve" are off
- the symbol for the temperature unit flashes (LCD: °C/°F/K)

d) the compressor is in operation, but the load valve is switched off, i.e. the compressor is not
compressing. (start-up phase or idling operation)
- the green LED is on
- symbol "motor" is on
- symbol "load valve" is off

If the compressor is in the "Automatic" or "Automatic Opt." operating mode and the idling time is
running, this is indicated by the fact that the decimal point in front of the pressure display is
flashing.

e) the compressor is in operation and the load valve is switched on, i.e. the compressor is
compressing. (load operation)
- the green LED is on
- symbol "motor" is on
- symbol "load valve" is on

3.5.2 Operating modes: (also see: Section 3.2.1)


AUTOMATIC operation:
After attaining the switch-off pressure, the system enters IDLING operation (run-after operation) for
the duration of the "idling time" (see Section 3.2.6). To indicate that the idling time is active, the
decimal point before the pressure display flashes. After the end of the "idling time", the compressor
switches off. After the compressor has switched off, the green LED flashes => ready for restart. As
soon as the pressure has dropped below the switch-on pressure, the system restarts.

LOAD/IDLING operation:
The compressor switches between "Load" and "Idling" operation, i.e. it runs after with no time limit.

AUTOM.OPT. operation: (also see: Section 3.2.1)


As an indicator of "AUTOM.OPT. operation" in addition to symbol "Automatic", the decimal point
before the temperatur display is activated. When the system switches from Load to Idling operation,
the network pressure is stored after 10 seconds and after 40 seconds.
If the determined pressure drop exceeds threshold [DRU.DIFF.ABO], the system remains in Idling
operation for the "long" run-after time (Section 3.2.6, IDLING TIME); otherwise, it switches off after a
"short" run-after time (45 sec.). To indicate that the idling time is active, the decimal point before the
pressure display flashes.

Each time that the compressor motor starts up, an internal counter (number of operations) is
increased by 1. As soon as this counter has attained the predefined maximum number of operations,
the motor no longer switches off after the run-after time has elapsed; instead, it remains in Idling
operation until the counter level has dropped below the corresponding threshold.

After each time elapsement cycle (tSP = 3600s / max. operations), the counter is reduced by 1.

3.5.3 Switch-on procedure:


If the current network pressure is greater than the set switch-on pressure when the compressor is
switched on, the green LED flashes (= ready for operation). Only after the network pressure drops
below the switch-on pressure does the compressor go into operation and the operating display
(green LED) is lit continuously. If the final compressor temperature lies below +1 °C when the
compressor is switched on, both the unit for the temperature (°C/°F/K) and the green LED flash. If
the temperature increases to at least +1 °C, the compressor is started (see Section 3.5.7).

3.5.4 Switch-off procedure:


If the compressor is switched off using the 0 key (or using the remote control), it first switches to
Idling operation. The decimal point before the pressure display flashes. The time remaining until the
compressor is switched off can be displayed using the $ key. The standstill time is used here (see
Section 3.2.6). The system then completely switches off only after this time has elapsed.

3.5.5 Standstill time:


(also see: Section 3.5.10, Automatic restart)

3.5.6 Safety pressure:


The safety pressure is the set "switch-off pressure" + 0.8 bar.
Example: "Pswitch-off pressure" = 10.0 bar => "Psafety" = 10.8 bar
If the pressure exceeds the threshold "Psafety – 0.3 bar", a warning is issued. If the pressure exceeds
the threshold "Psafety", the compressor is switched off and a malfunction message is issued.

3.5.7 Function "Auxiliary heater" / "Ventilator": (also see: Sections 3.2.8 and 3.2.9)

a) "without heater" and "without ventilator"


If the compressor temperature drops below + 2 °C, output "Auxiliary heater" is switched on. As
soon as the compressor temperature exceeds + 2 °C, the output is switched off again.

b) "with heater" / compressor is OFF / main switch is ON


If the oil temperature drops below +2 °C, output "Auxiliary heater" is switched on. As soon as the
oil temperature exceeds + 2 °C, the output is switched off again.

c) "with heater" / compressor is ON


If the oil temperature lies below the threshold "switch-off temperature - 3 °C" (see Section 3.2.8),
output "Auxiliary heater" is switched on. As soon as the threshold "switch-off temperature" has
been attained or if the compressor is switched off, the output is switched off again.

d) "with ventilator"
If the compressor is switched on and the compressor temperature exceeds the threshold
"Ventilator ON" (see Section 3.2.9), the output for the ventilator is switched on. If the compressor
temperature drops below the threshold "Ventilator OFF" (see Section 3.2.9), the output for the
ventilator is switched off.

Generally, the compressor can be started only if the compressor temperature has at least
attained the threshold of +1 °C.

If the output for the auxiliary heater / ventilator is switched on, this is indicated by the corresponding
symbol in the LCD.

3.5.8 Maintenance intervals:


(for actual values, see: 3.1 / for setpoint values, see: 3.2.5)

Maintenance requirement:
The corresponding intervals are counted down. As soon as one of these intervals is smaller than
100 hours, the corresponding message appears and the red LED flashes (=> Maintenance!). In
order to acknowledge this message, code 0021 must be entered first and the 0 key must then be
pressed. This resets the corresponding interval to the predefined setpoint value.

3.5.9 First maintenance for "Oil/oil filter":


After the first maintenance, the setpoint value for the maintenance interval for "Oil/oil filter" is
automatically adjusted from 500 h to 2000 h!

3.5.10 Basic settings of system data:


Enter code 0088 => All adjustable parameters are set to fixed basic values.
(CAUTION: data that have been manually set will be overwritten!)
3.5.11 Procedure during "Automatic restart":
If "automatic restart after power failure" is programmed, the time that was predefined in parameter
"Standstill time" (see Section 3.2.6) runs after power is on again. While this time is running, symbol
"Restart" flashes.

If the system was in operation when the power failed, it restarts after this time has elapsed;
otherwise, it then remains in STOP mode. If "Restart" is activated, malfunction "Power failure" is not
reported when the power is on again!

3.6 Codes used in the program:


0002 => Selection: AUTOMATIC, LOAD/IDLING, AUTOM.OPT. operation
(+ add. parameters for AUTOM.OPT. operation)
0003 => Selection: automatic restart (Y/N) + time
0005 => Selection: without/with auxiliary heater / with ventilator
0008 => Selection: local or remote control operation
0011 => Release: release editing of setpoint/limit values that are called up using the
INFO key

0018 => Selection: GLW operation (0/1) [1 => system is GLW slave]
0021 => Call-up: release acknowledgement of "COMPRESSOR MAINTENANCE"
(acknowledgement occurs thereafter with the 0 key!)

0041 => Call-up: editing of maintenance interval "Air filter"
0042 => Call-up: editing of maintenance interval "Oil/oil filter"
0043 => Call-up: editing of maintenance interval "Oil separator"

3.7 Errors in program memory of the control:

If an error in the program memory (flash EPROM) is detected when the power returns, one of the
following messages appears in the temperature display:

"noAPP",
"FLASH" => The program must be transferred to the control again!!!

3.8 Transferring a new program to the control:

If the transfer of a (new) program to the control does not function automatically, you can manually
switch to the programming mode:
§ switch off the power supply of the control;
§ Press keys "Info" and "0" simultaneously and switch the power supply of the control back on.
§ "FLASH" now appears in the display.

=> Now the corresponding program (HEX file) can be transferred to the control.
