GTE Group was engaged by BHP to redesign and upgrade the potable water SCADA systems across their Pilbara sites, a project running from December 2022 to February 2025. The goal was to modernise the outdated and non-standardised SCADA systems and replace End-Of-Life (EOL) equipment for long-term operational reliability and sustainability. Our approach involved upgrading outdated PLC hardware, transitioning the network to a robust Layer 3 architecture, and redesigning the system to eliminate single points of failure. Our collaborative team ensured innovative, future-focused solutions aligned with BHP’s technology strategy. Extensive testing at our Perth OT Test Lab allowed us to simulate the site network, conduct end-to-end integration testing, and resolve potential issues ahead of on-site implementation to minimise disruption. Located in our Perth CBD office, our test lab replicates on-site hardware and software configurations, providing a controlled environment to comprehensively test, validate, and ensure the seamless integration of critical control systems and industrial networks. By simulating real-world conditions, including the use of obsolete or end-of-life hardware, we proactively address design flaws, software bugs, and compatibility issues before deployment—reducing the risks of extended shutdowns and hardware failures. Over the past four years, our test lab has supported more than 60 shutdowns, minimising downtime, enhancing operational continuity, and ensuring hardware remains fit for purpose for up to 15+ years. As part of our ongoing commitment to the enhancement of the engineering profession, we recently had one of our technical gurus, Lee Hadassin, deliver an insightful presentation to engineering students at UWA, Curtin and ECU. Lee provided students a comprehensive overview of the iron ore production process, from mining to shipping, giving them a real-world perspective on the industry. He highlighted GTE's critical role in optimising balanced machine operation, ensuring efficient, reliable and safe operation of these production-critical machines. In addition, Lee spoke about GTE's innovative engineering solution, AuditSense™, that revolutionises anti-collision system testing. AuditSense™ reduces safety risks to both personnel and machines while at the same time reducing production downtime and providing much higher integrity audits than any manual method. GTE Group was engaged to upgrade the Process Control Network (PCN) across BHP's iron ore Port and Mines in WA. From July 2020 to February 2024, our team completed upgrades to over 250 network switches during 30 site shutdowns, achieving zero production impact and maintaining a perfect safety record. Our scope included redesigning and modifying more than 600 technical drawings, upgrading both Core and Distribution networks, transitioning the PCN to a Layer 3 environment, and enhancing cybersecurity to boost redundancy and network reliability. By integrating our multidisciplinary teams, including Industrial Communications, Electrical Engineering, Control Systems, and Design/Drafting, we delivered solutions that not only addressed immediate risks but also laid the groundwork to ensure BHP’s network infrastructure is robust, scalable, and future-ready.
