What does it take to be successful as a machine shop? Whether you're an OEM or a Contract Manufacturer (Job Shop)? You'll get a wide range of answers depending on who you ask, if you ask a tooling manufacturer, they might say the best cutting tools, if you ask a work holding company, they might say better work holding. So on and so forth... What are you to do? It seems like so many people have an agenda to push, might they be right? Sure, and as long as their pay cheque relies on you using their solutions, how are you to know for sure? Well, relationships go a long way, there are definitely quality people out there that will only give you an honest answer. I've met tooling reps who straight up told me, look, you don't need our tools, you need to work on your process first. The same goes for Work holding, machine tools, etc I'm grateful to know people like that, and have them as valuable partners in my network. It means I know who I can reach out to, when I want an honest answer when I'm working with shops helping them save money. How have I saved companies 100s of 1000s of dollars in my career? I kept their spindles turning, and earning. We all know, if the spindle isn't turning, you aren't earning. What does that look like? Well, it depends. As promised, here are those EternAloy Corporation finishing inserts after doing around 200 parts in A2 with a single edge! The finishes kept great right up until the end when we figured it was probably time to flip it - but we probably could have gotten away with more parts as the tool and edge life has been impressive! These are the inserts I posed a little while ago where the particles that make up the insert itself are coated with nanolayers of carbide and cobalt, and then pressed and sintered like regular ol’ carbide powders. Like a peanut M&M where the chocolate is the WC nanolayer and cobalt is the candy shell, it’s pretty wild how well these are standing up compared to our typical coated carbide finishers! _______________ We make excellent parts. Has anyone tracked how much down time they have, having tools made on the outside versus being able to make them in house, talking about screwmachines, and almost finished with a setup only to find out one dimension is off, so count the time also, going to the next setup, because you don't want to be late on the next part. Who out there is looking for the most reliable CNC machine, the fastest with the greatest MRR, etc. with the best ROI? I’m sure you are expecting a brand right off the bat, one I represent specifically … but spoiler (!) that isn’t the case. 1. Pretty much any CNC machine will cut Aluminum to Inconel - this is at least in part due to the awesome tooling companies who have developed dynamic geometries and coatings that serve each markets. 2. Pretty much any CNC machine will run for 15+ years if maintained well. Maybe even with low maintenance fees! 3. Pretty much any CNC machine will be user friendly … if the operator is trained to use it. Training is tantamount to success! So how does this tie into Mazak North America and Crotts and Saunders Machine Tools & Metrology you may ask? How am I trying to sell you a machine today at a low low low low price? 😆 It doesn’t. Every shop has a need, budget, service requirement, and personality. What we do and how we do it won’t meet every need because we don’t have to… 1. Do you need 80+ new machines for a large firearms contract and a service tech on site 24/7? I won’t sell you a machine, because that doesn’t lead to overall success. If my machines aren’t running 80% OEE , then I shouldn’t have sold them to you. 2. Do you need 110% OEE with a budget that doesn’t make sense but gets me a “sale”? I’m out … that’s a recipe for disaster and I won’t jeopardize your job for money. 3. Do you need a partner who won’t sleep well at night unless your health, family, job stability, heartburn, etc. from even a minor hiccup that a machine I sold is taken care of? If you’re a #3 type of person, call me. Or better yet, ask me for a reference and I’m happy to give you ten. Ejectors pins, or knock out pins, are part of your permanent mold tooling. The pins help nudge the casting out of the mold. The number of pins, location, and size depends on the size and complexity of the casting. It’s important to expect ejector pin marks on your permanent mold casting so you can set accurate surface expectations and tolerances. If you need a class A surface finish, note on your print that ejector pin marks should be polished out.

Molded Part Inclusions I recently assisted a client who had experienced unexpected failures during quality control testing on a production lot of parts. The testing involved fixturing the parts into a universal mechanical tester and applying a load under controlled conditions. It was stated that normally the applied load to failure exceeds 6,000 lbs(f), but that the current production lot failed at a stress level less than 2,000 lbs(f). The parts are injection molded from a black pigmented poly(acrylonitrile:butadiene:styrene) (ABS) resin. The parts that failed at a relatively low load were examined visually and with the aid of a KEYENCE CORPORATION digital microscope at magnifications up to 200X. The fracture surfaces across multiple low strength parts presented consistent features. While some evidence of stress whitening was apparent, minimal evidence of macro ductility was found. Conversely, the fracture surfaces exhibited an overall appearance consistent with brittle fracture. The fracture surfaces exhibited multiple apparent crack origins, as indicated by the presence of thumbnail and circular markings. Further microscopic examination of the fracture surfaces at elevated magnification revealed the presence of a relatively high concentration of inclusions, present as dark specks embedded within the material. The relatively dark nature of the inclusions was indicative of undispersed pigment used to color the parts black. The appearance of the fracture surfaces indicated that multiple individual cracks initiated at the inclusions. The inhomogeneity associated with the inclusions produced localized points of substantial stress concentration. Thus, the inclusions resulted in localized areas of elevated stress and also reduced the strength of the molded parts, predisposing the parts to premature failure. Analytical testing, including Fourier transform infrared spectroscopy (FTIR) and differential scanning calorimetry (DSC), was conducted on the low strength parts. The results confirmed the base material as ABS resin, as indicated. The contaminant material was identified as a high density polyethylene (HDPE), thought to represent the carrier resin for the black pigment. In general, polyethylene, and particularly HDPE, is not recommended as a carrier resin for use in conjunction with ABS resins. The inability of the HDPE to incorporate into the ABS under the conditions within the injection molding machine screw barrel is recognized, and is thought to be the source of the inclusions, and the underlying cause of the low strength test results. It was highly recommended that the pigment carrier resin for the parts be switched to ABS. So-called universal carriers do not work within all resin systems, and there appears to be a mismatch between the current HDPE carrier resin and the ABS base resin. Tooling question for other machine shops and tool reps! I've got an order in the pipeline that'll be a great chance to try out some new tooling/techniques. A few chunks of 5" x 15" x 17" aluminum, we'll be removing about 100lbs in 2 operations. A great new playground to experiment! So here's the question, what is the best tool for just ripping through a bunch of aluminum? We've got plenty of power to push with our MicroDynamics USA V30, (40HP and 787ipm feed rate).
